trouble lighting orange

we have recently made a sign out of st steel it is script style with a average stroke with of 295 mm i have put 3 rows of cc (15 mm designer white(e.g.l) which i thought was the colour to use in any type of face illuminated letter. the returns of the letter are 105mm and it has a 3mm orange face (a similar colour to the orange mobile brand)
the problem is that i am getting a feint line all around the perimeter where you cam see the tubing shining through also there are a few what you would describe as dark spots on the face although there in no space to fill with any more tubing .I am a seasoned bender and in all my days have never had this problem before and i must have illuminated every colour going . any suggestions/ comments/criticisam will be very much listened to as this is a majour problem for me as other work (exactly the same) is riding on getting this site good thanks in advance martin
